Step 1: Cut the Lumber Cut the 4x4 posts to your desired workbench height. A standard height is around 36 inches, but adjust to your preference. You'll need two pieces for the top and however many pieces for the shelves, with each board the length and width of the frame.
Step 2: Assemble the Frame Assemble the main frame using the 4x4 posts and 2x4s. Attach the top frame pieces to the posts using wood glue and 3" wood screws. Ensure the corners are square using a square. Repeat for the side frames and lower shelf supports. Secure the lower shelf supports at your desired shelf height.
Step 3: Add Center Supports Install the center supports between the 2x4 frames. These supports will prevent the plywood top and shelves from sagging. Space them evenly and attach them using wood glue and 3" wood screws.
Step 4: Install the Plywood Shelves Cut the plywood sheets to the dimensions of the frame. Slide the plywood shelves into place, resting on the 2x4 supports. Secure them with 1 ¼" wood screws and wood glue from underneath.
Step 5: Install the Workbench Top Place the first piece of plywood on top of the frame. Align it carefully and secure it with 1 ¼" wood screws and wood glue. Place the second piece of plywood on top of the first, aligning them, and secure with 1 ¼" wood screws and wood glue. This creates a strong and durable workbench surface.
Step 6: Add Back Panel (Optional) Cut the ¼" plywood to the size of the back of the workbench. Attach it to the frame using 1 ¼" wood screws or staples. This will add rigidity and prevent items from falling off the back of the shelves.
Step 7: Sand and Finish Sand all surfaces of the workbench with progressively finer grits of sandpaper, starting with 80-grit and finishing with 220-grit. This will smooth out any rough edges and prepare the wood for finishing. Apply your desired stain or paint, followed by a protective coat of polyurethane or other wood finish. Let it dry completely according to the manufacturer's instructions.
Step 8: Add Storage Solutions (Optional) You can further customize your workbench by adding drawers, cabinets, or pegboards for tool storage. Install drawer slides, build drawer boxes, and attach cabinet doors using appropriate hardware.
